10. Roll Forging
Roll forging is a process where round or flat bar stock is reduced in thickness and increased in length. Roll forging is performed using two cylindrical or semi-cylindrical rolls, each containing one or more shaped grooves. A heated bar is inserted into the rolls and when it hits a stop the rolls rotate and the bar is progressively shaped as it is rolled through the machine. The piece is then transferred to the next set of grooves or turned around and reinserted into the same grooves. This continues until the desired shape and size is achieved. The advantage of this process is there is no flash and it imparts a favorable grain structure into the workpiece. We carry from stock all types of bearings, including deep groove ball bearings, roller bearings, metric and imperial bearings, tapered roller bearings, spherical bearings and needle bearings plus many more. Last time i bought some bearings from a local supplier the old boy who worked there said he had done research in a previous job into bearings in similar applications to suspension i.e applications where the bearing never does a full rotation and the conclusion was that within reason any bearing will perform the same. The only difference comes from better sealing from the elements in a bike application. He seemed to think that bushings were the best option on bikes as you dont get a point load which in hindsight is what full sussers used to use and bearings kits were an "upgrade". Interestingly I don't remember ever having a problem with bushings.

Cold forging is a high speed manufacturing process whereby metal is shaped at room temperature often without the need for the removal of material. A simple blank is placed within a die and a punch is pressed into the blank. The blank then takes on the form of the punch and the die. On one side of the bearing inner ring is an eccentric extension that fits the locking collar. If you have plastic core scooter wheels then fitting the bearings is very straight forward as they typically can be pushed in by hand without issue. Fitting scooter bearings into Metal core wheels is a little trickier as they are designed to be a tight fit so pushing them in by hand rarely works. In our workshop we used to use a vise to gently squeeze them in, but now we use a hammer!! Apply a small amount of grease to the edges of each bearing you are going to install. Apply a small amount of grease to the inside hole on the scooter wheel where the bearings are going to be fitted. Place the bearing over the hole in the wheel and try and make sure that it is straight/level as possible. Place either a block of wood or an old paperback book over the top of the bearing and gently strike this with the hammer (Important - do not strike the bearing directly with the hammer). When the bearing has been hammered in fully into the hole in the middle of your wheel it should sit flush with the edge of the wheel Turn the wheel over and insert the bearing spacer (you will need a bearing spacer, if you do not use one your wheel will not spin when you do your axles up securely!)

The most common type of forging equipment is the hammer and anvil. Principles behind the hammer and anvil are still used today in drop-hammer equipment. The principle behind the machine is simple: raise the hammer and drop it or propel it into the workpiece, which rests on the anvil. The main variations between drop-hammers are in the way the hammer is powered; the most common being air and steam hammers. Drop-hammers usually operate in a vertical position. Tapered roller bearings are bearings that can take large axial forces (i.e., they are good thrust bearings) as well as being able to sustain large radial forces. The inner and outer ring raceways are segments of cones and the rollers are also made with a taper so that the conical surfaces of the raceways and the roller axes if projected, would all meet at a common point on the main axis of the bearing. This conical geometry is used as it gives a larger contact patch, which permits greater loads to be carried than with spherical (ball) bearings, while the geometry means that the tangential speeds of the surfaces of each of the rollers are the same as their raceways along the whole length of the contact patch and no differential scrubbing occurs. When a roller slides rather than rolls, it can generate wear at the roller-to-race interface, i.e. the differences in surface speeds creates a scrubbing action. Wear will degenerate the close tolerances normally held in the bearing and can lead to other problems. Much closer to pure rolling can be achieved in a tapered roller bearing and this avoids rapid wear. The rollers are guided by a flange on the inner ring. This stops the rollers from sliding out at high speed due to their momentum. The larger the half angles of these cones the larger the axial force that the bearing can sustain. Tapered roller bearings are separable and have the following components: outer ring, inner ring, and roller assembly (containing the rollers and a cage). The non-separable inner ring and roller assembly is called the cone, and the outer ring is called the cup. Internal clearance is established during mounting by the axial position of the cone relative to the cup.

Drop forging is a metal shaping process, the metal to be formed is first heated then shaped by forcing it into the contours of a die, this force can be in excess of 2000 tons. The drop forging process can be performed with the material at various temperatures. Hot Forging: During hot forging the metals are heated to above their recrystallization temperature. The main benefit of this hot forging is that work hardening is prevented due to the recrystallization of the metal as it begins to cool. Cold Forging: Cold Forging is generally performed with metal at room temperature below the the recrystallization temperature. Cold forging typically work hardens the metal. There are two types of drop forging, open die and closed die. Open die drop forging requires the operator to position the work piece while it is impacted by the ram. The die attached to the ram is usually flat or of a simple contour, most of the shaping is achieved by the operator physically positioning the work piece before each stroke of the ram. There are also special dies which can be used to cut the metal, form holes or notches.

Cold forging is a high speed manufacturing process whereby metal is shaped at room temperature often without the need for the removal of material. A simple blank is placed within a die and a punch is pressed into the blank. The blank then takes on the form of the punch and the die. By utilising multiple dies and punches in succession very complex shapes can be achieved. Metal is forced beyond its yield (elastic) limit and retains its altered shape upon removal from the die. The metal is not forced beyond its tensile strength, otherwise fracturing would occur (the exception is when trimming or piercing). Historically cold forming has been an experienced based technology, but this is changing as new computer based analytical tools are constantly being developed.
