11. Upset Forging
Upset forging increases the diameter of the workpiece by compressing its length. Based on number of pieces produced this is the most widely used forging process. A few examples of common parts produced using the upset forging process are engine valves, couplings, bolts, screws, and other fasteners. Upset forging is usually done in special high-speed machines called crank presses, but upsetting can also be done in a vertical crank press or a hydraulic press. The machines are usually set up to work in the horizontal plane, to facilitate the quick exchange of workpieces from one station to the next. The initial workpiece is usually wire or rod, but some machines can accept bars up to 25 cm (9.8 in) in diameter and a capacity of over 1000 tons. The standard upsetting machine employs split dies that contain multiple cavities. The dies open enough to allow the workpiece to move from one cavity to the next; the dies then close and the heading tool, or ram, then moves longitudinally against the bar, upsetting it into the cavity. If all of the cavities are utilized on every cycle then a finished part will be produced with every cycle, which makes this process advantageous for mass production.

Hot forging is the plastic deformation of metal at a temperature and strain rate such that recrystallization occurs simultaneously with deformation, thus avoiding strain hardening. A form of hot forging is isothermal forging, where materials and dies are heated to the same temperature. In nearly all cases, isothermal forging is conducted on superalloys in a vacuum or highly controlled atmosphere to prevent oxidation.

The most common type of forging equipment is the hammer and anvil. Principles behind the hammer and anvil are still used today in drop-hammer equipment. The principle behind the machine is simple: raise the hammer and drop it or propel it into the workpiece, which rests on the anvil. The main variations between drop-hammers are in the way the hammer is powered; the most common being air and steam hammers. Drop-hammers usually operate in a vertical position. The main reason for this is excess energy (energy that isn't used to deform the workpiece) that isn't released as heat or sound needs to be transmitted to the foundation. Moreover, a large machine base is needed to absorb the impacts. To overcome some shortcomings of the drop-hammer, the counterblow machine or impactor is used. In a counterblow machine both the hammer and anvil move and the workpiece is held between them. Here excess energy becomes recoil. This allows the machine to work horizontally and have a smaller base. Other advantages include less noise, heat and vibration. It also produces a distinctly different flow pattern. Both of these machines can be used for open-die or closed-die forging. A forging press, often just called a press, is used for press forging.

56. Thurst Bearings
A thrust bearing is a particular type of rotary bearing. Like other bearings they permit rotation between parts, but they are designed to support a high axial load while doing this. Thrust bearings come in several varieties. Thrust ball bearings, composed of ball bearings supported in a ring, can be used in low thrust applications where there is little axial load. Cylindrical thrust roller bearings consist of small cylindrical rollers arranged flat with their axes pointing to the axis of the bearing. They give very good carrying capacity and are cheap, but tend to wear due to the differences in radial speed and friction which is higher than with ball bearings. Sealed bearings. A selection of SKF spherical roller bearings is also produced in a sealed version with contact seals on both sides. The seals are reinforced with sheet steel and made of an oil and wear-resistant: acrylonitrile-butadiene rubber (NBR), designation suffix 2CS; hydrogenated acrylonitrile butadiene rubber (HNBR), designation suffix 2CS5; fluoro rubber (FKM), designation suffix 2CS2. The seals are inserted in recesses in the outer ring. For smaller bearing sizes, the seals are pressed into the recesses while the seals for the larger sizes are held in position by means of retaining rings (fig). The seals have two sealing lips contacting the lead-in at the sides of the inner ring raceway, to provide efficient sealing. Sealed bearings are lubricated as standard with an extreme pressure bearing grease according to table 1. They should not be heated to temperatures above 80°C during mounting, and should not be washed. Sealed bearings do not need to be relubricated when the operating temperature does not exceed 70°C and the rotational speed is below 50% of the limiting speed listed in the product table. When temperature and/or speeds are high, relubrication with a similar grease with lithium thickener is recommended. In this case the polymer band, which covers the lubrication holes in the outer ring must be removed before mounting. Note that only a small amount of grease is needed to relubricate sealed bearings. The grease should be pressed in slowly through the lubrication holes in the outer ring while the bearing is rotating. Excessive pressure should be avoided so as not to damage the seals. The internal design of a sealed bearing corresponds to that of an open bearing. The external dimensions are also the same except for bearings based on the 222 and 223 series. These bearings are slightly wider and carry the series designation BS2-22 and BS2-23 respectively. Sealed bearings are available with a cylindrical bore as standard. However most bearings in the BS2-22 series are available with a tapered bore as well. Every sealed bearing can be supplied with a tapered bore to special order. To prevent interference with the seal, the diameter of the shaft abutment should not exceed damax at least for the 1 to 2 mm closest to the bearing. If the bearings are secured axially on the shaft by a lock nut, SKF recommends using a KMFE lock nut or to position an intermediate ring between the bearing and the lock nut.

They allow your wheels to turn freely over thousands of miles by cushioning the contact between the wheel and the spindle it sits on with frictionless bearings and lots of nice, gooey grease. This grease tends to pick up dust, dirt, and little particles of metal, even though the bearings are protected to some extent by the hub and the brake drum or disc. Usually, only the non-drive wheels (that is, the front wheels on rear-wheel drive vehicles and the rear wheels on front-wheel drive vehicles) have repackable wheel bearings. Vehicles with front-wheel drive have sealed front bearings, but some have packable rear ones. The bearings on four-wheel drive vehicles are quite complicated and should be repacked professionally. Before you check your bearings, consult your owner's manual or dealership to find out whether the bearings on your vehicle are sealed. If they are, you can't repack them. If you have drum brakes: It's important to check the bearings when you check your brakes to make sure that the grease hasn't become fouled. If it has, the particles act abrasively to wear away the very connection the bearings are designed to protect, and the result is a noisy, grinding ride. In extreme cases, you could even lose the wheel! If the bearings look cruddy, either repack them yourself or get a professional to do it. If you have disc brakes: You have to remove the caliper to get at the bearings. Although this task isn't terribly difficult, certain aspects of the job can create problems for a beginner. Because your brake system can kill you if it isn't assembled properly, you might want to do the job under supervision at an auto class.

165. Cold Forming
Cold forging is a high speed manufacturing process whereby metal is shaped at room temperature often without the need for the removal of material. A simple blank is placed within a die and a punch is pressed into the blank. The blank then takes on the form of the punch and the die. By utilising multiple dies and punches in succession very complex shapes can be achieved. Metal is forced beyond its yield (elastic) limit and retains its altered shape upon removal from the die. The metal is not forced beyond its tensile strength, otherwise fracturing would occur (the exception is when trimming or piercing). Historically cold forming has been an experienced based technology, but this is changing as new computer based analytical tools are constantly being developed.

Press forging works by slowly applying a continuous pressure or force, which differs from the near-instantaneous impact of drop-hammer forging. The amount of time the dies are in contact with the workpiece is measured in seconds (as compared to the milliseconds of drop-hammer forges). The press forging operation can be done either cold or hot. The main advantage of press forging, as compared to drop-hammer forging, is its ability to deform the complete workpiece. Drop-hammer forging usually only deforms the surfaces of the workpiece in contact with the hammer and anvil; the interior of the workpiece will stay relatively undeformed. Another advantage to the process includes the knowledge of the new part's strain rate. We specifically know what kind of strain can be put on the part, because the compression rate of the press forging operation is controlled.

178. Roll Forging
Roll forging is a process where round or flat bar stock is reduced in thickness and increased in length. Roll forging is performed using two cylindrical or semi-cylindrical rolls, each containing one or more shaped grooves. A heated bar is inserted into the rolls and when it hits a stop the rolls rotate and the bar is progressively shaped as it is rolled through the machine. The piece is then transferred to the next set of grooves or turned around and reinserted into the same grooves. This continues until the desired shape and size is achieved. The advantage of this process is there is no flash and it imparts a favorable grain structure into the workpiece. Examples of products produced using this method include axles, tapered levers and leaf springs.
